The influence of Zinc coatings on the electrode wear during resistance spot welding of sheet steel
Abstract
The aim of this project is to investigate the influence of electrode wear on the resistance spot weldability and weld quality of zinc coated steels. Welding was performed using 1mm thick Dx56 galvanized steel with a direct current pedestal machine using Cu-Cr-Zr
electrodes. The dominant mechanisms of electrode wear were alloying, material loss from sticking, and mushrooming. Large variability was found in electrode life measurements. Electrode lifetime values between 1200 and 1900 spot welds were measured. Experiments
were performed to understand the most important factors influencing the electrode life in order to accurately predict the end of a spot welding electrode. Zinc coating
microstructure, electrode face contact area, and current shunting were found to be the most important factors influencing weld quality. Dynamic resistance measurements between the two welding electrodes were recorded for each spot weld throughout the life of the
electrodes. The shape of the dynamic resistance curve as a function of time was a good indicator of the quality of the spot weld produced.
